How to prevent inverted and wrongly applied labels?

Hi guys, looking for support on below and thanks in advance! We are currently facing labelling issues on our product, such as inverted label/wrong labels/missing labels. We do have label visual inspection equipment in place inside our labelling machine (OCR), and sometimes extra manual checking. We are currently running on round bottles at 10,000 bottles per hour. OCR camera set up is focusing on the moment right before labels being labelled on the bottles. Rejection area setup is around 20 bottles after it is being labelled (already exited the labelling machine). We use paper + glue labelling method. Is there any effective way/production line design into reducing such labelling issues? eg. machinery such as fraud bill detector to check the stack of labels for inverting and wrong labels?

install a in-line scanner to check if the bottles are with/without labels. Possibly connect it to a automated rejection area.

The cost of distributing products with wrong or missing labels, could easily exceed the cost of above.

Yes, we have also installed similar scanners to check the presence of labels, but such cannot scan for inverted or wrinkled labels :(

you have something like the link below and it doesnt work?  or is this what you are looking for.   I have never had one.   I have looked at them and they can be programmed to look for anything.   I would think upside down would be easy.   wrinkles and squareness a little more difficult.

Yes, we have something similar in place, camera/control panel software/rejection system etc, it may look nice on paper, but im not sure if ours is an older model.

 

We encounter below issues:

 

1) New setup is required when switching to different SKUs, this requires time & staff competency/discipline

2) Machine detection effectiveness could be affected from factors such as water droplets splash on to sensors/camera within the labelling machine, creating blurred lens or sensor miscounting 

3) Rejection counter is linked to encoder, and this encoder would miscount once in a while, this could cause false rejection
